I had this problem with another of the blocks. It's going to be a challenge getting everything to fit together nicely. I don't think it has a thing to do with whether or not you start with a crcle of fabric. Like you my sun was bigger than it shoud have been but will either do as you have done and move the outer hexies or cut the squares bigger when I decide on the backing fabrics. Wondering if it is anything to do with using papers and not making the hexies out of circles?
